X2 on the HooHaa. I have put mine through hell and it is still strong... check out grassroots as already mentioned... I need to dig up some pictures of mine so you can see it installed, unless someone else wants to chime in...

If you are going to go through all of the trouble of pulling them off to swap the bushings, (they are certainly a PITA)... Have you considered beefing them up, or replacing them with some heavier units? Do you have a welder, or access to one? Some DOM tubing and your set... Welcome to the forums!

X2 on the shock issue and on torches! Had the same issue on a few of my older rigs. Ended up having to cut off the mount and weld new tabs.

Good question.... if it does then I may go and snag one from the local yard. They have 3. Time to do some searching... Will mean $148 compared to $450 for a ring and pinion!

As for bulbs... After I completed my headlight relay mod I did not need to replace my bulbs initially. However after about 2 weeks running like they were supposed to from day one...one of them went out so I replaced them with some Sylvania Ultra bulbs... Ebay 16.99 Sell them all the time at Autozone but was not about to pay 49.99 for two bulbs... Let us know how it works out.

My apologies, I failed to read everything entirely. Corrosion may be a key player in this. It is much like a cancer and will follow the copper. Could be too much resistance caused by that... Or pinched or broken wire... Again, I apologize.

As for gears, on your passenger side fender there is a tag riveted to the inside of it (under your hood) towards the firewall. On that tag there will be an HG43, or an HG46 designating your gear ratio. It is more than likely going to be HG46 which is a 4.62 ratio. Unfortunately there is not a 4.62 ratio for the Dana 44 that I have been able to locate. So you have three options: 1. Find a 2001+ Frontier or Xterra 4WD with the V6 and automatic trans with the HG49 body axle code, either take the entire rear axle, or just the ring and pinion out of it. That is a 4.90 ratio. Then purchase and install 4.88 gears in the Dana 44 you already have. You would be well within the 5% maximum ratio. (This is the ideal option) 2. Check your gear ratio on your body tag as instructed above, if it is the HG46 (4.62) then simply purchase a 4.56 ring and pinion for the Dana 44 and install it. You will still be within the 5% ratio. 3. Find a rear axle with the same lug pattern 6x5.5, and match the gear ratio's. As for a cross member, there are several guys who have already covered that in detail, let me see if I can find the thread... As far as someone who sells one...I am not familiar with anyone that does. Someone in your AO may be able to manufacture you one however.

Check the connector to the bulb... Notoriously burn out... Then do a relay mod and never have that problem again!

The city and HOA? What say would they have? Weight is a huge issue. As mine sits right now it weighs in at 4773 on the local CAT scales... pretty heavy for such a small motor...

Extra air is just that, extra air! I would bet they would hold quite a bit...

Walmart and most auto parts stores sell the cheap Pilot's, they work great...

I like the drive shaft. May build mine the same way. If your running manual hubs balancing wont be an issue.... at least you would certainly know if the hubs were engaged!! Haha

Looks good! Did you do all of that or did you buy it that way? Getting the front ratio as close to the rear is the goal with gears. Fabricate a custom crossmember, and have your exhaust worked so you can hook up that drive shaft. If your axle has lock in lock out hubs (manual hubs), welding the front is not an issue. I have done it on just about all of my rigs and have yet to have any issues. Of course you would not be running the hubs engaged on the pavement anyway....

I realize time is an issue...it is for me...but it also generates income. I have people bringing me stuff to coat all the time...sometimes I have to turn people away...which means turning money away... Offer a bare bracket... Rattle canned bracket, then a PC'd bracket for different prices. I would take a bare bracket....
